Partnering with FCE, a leader in precision injection molding, Levelcon ensured their products met these challenges head-on.
When Levelcon shared their detailed requirements with FCE, the team offered a range of optimized solutions, focusing on material selection and product design. One key recommendation was using a UV-resistant PC+PBT material, which offers exceptional durability against prolonged sun exposure. FCE also provided valuable input on seal ring hardness and product color to enhance the overall performance and longevity of the sensors.

A critical challenge emerged during the design process due to the product’s required strength. The initial design involved thick sections, which would likely cause significant shrinkage and deformation during injection molding, impacting both the product’s appearance and functionality. To address this, FCE recommended redesigning the part with a grid structure, balancing the strength requirements while maintaining the desired dimensions and aesthetics. Levelcon quickly approved the proposal, but their busy design team relied on FCE to finalize the improved design. In just one day, FCE provided a fully refined solution, which Levelcon approved, leading to the start of mold production.

FCE applied its expertise in high-precision injection molding, utilizing top-tier machines and stringent processes to manage the mold manufacturing phase. Given the product’s intricate grid structure, EDM machining was required for precision, and careful polishing of each side ensured smooth injection molding without defects. Moreover, to counteract the natural shrinkage and deformation tendencies during molding, FCE optimized the mold structure and cooling system, resulting in stable process parameters, shorter production cycles, and cost savings.
